A novel custom DC/DC convertor design and mounting solution delivers dramatic space savings at the same time as improving thermal management for test and measurement specialist Acterna
C and D Technologies and test and measurement specialist Acterna have developed a custom DC/DC convertor design and mounting solution that delivers dramatic space savings at the same time as improving thermal management. Developed to address the size requirements of Acterna's latest handheld copper line and ADSL communications tester, the new DC/DC convertor solution could be applied to other applications where space between PCBs prevents the use of conventional board-mounted devices.

Acterna's HST-3000 is a rugged, battery-operated tester that is just 76.2mm high.
In addition to the main processor board, the ADSL test board, the modem board and the power supply board, the unit also allows the addition of an optional copper analogue test (CAT) board.
A key component on this CAT board is the 2W, dual output DC/DC convertor that provides the high-voltage isolation barrier between the line under test and the test circuitry.
The custom convertor solution was required as the available headroom of just under 6.3mm prevented the use of a standard part.
The custom CD1244 DC/DC convertor is based on the modification of a C and D Technologies NMS0505 2W isolated DC/DC convertor to allow it to be mounted to make use of the available space both above and below the CAT PCB.

This has been achieved by modifying the device's pin header such that the pins are inverted through 180degrees and, for mechanical strength, are slightly wider than those on a standard NMS device.
In addition, Acterna has developed a mounting that makes sure that the device remains in place under extensive vibration testing and operational use and ensures repeatable, error-free mounting during the manufacturing process.
The mounting comprises an aluminium plate that fits securely into a hole cut in the PCB and guarantees that the convertor is accurately positioned at the right height and orientation.
The device can then be soldered during the automated manufacturing process before a finishing process that includes running a bead of semi-rigid glue around the edge of the board-supply interface.
A further benefit of the custom DC/DC convertor solution is improved heat dissipation.
This advantage derives from the fact that, unlike a conventional board-mounted device, the suspended custom part is able to dissipate heat from its lower surface.
Acterna's thermal analysis tests showed that this results in an improvement in heat dissipation of the order of 7-10% when compared with the conventional board mounting approach.
The custom CD1244 dual-output, 2W DC/DC convertor combines a 5V input with regulated +/-5V outputs and features an isolation rating of 6kV DC.
Housed in a UL94V0-compliant package, the device has dimensions of 14.72 x 32.60 x 9.40mm and incorporates a toroidal magnetic construction that minimises external noise.
Acterna launched the HST-3000 in May 2002 and is already manufacturing CAT boards featuring the custom DC/DC convertor.
